Taking on the challenge of putting this suit of armor together for next year's Sakura-Con and PAX west. Never taken on a project like this before so I need some tips for what kind of materials I'd need to put this together. From what I collect, the best material to use for the whole infrastructure would be Polyurethane foam, though I don't know if there's any specific kind you guys prefer...

So who would actually potentially be interested in buying one of these things? Based on the feedback I get I could make a batch of 5 of these. Pricing would probably be about $420 or so for each and I'd sell them through eBay.

The seam between the handle halves is fairly visible in this prototype unit and I don't think they did the best job painting the little end loop either, but I'll definitely have them correct these in the batch run if that goes through. Other than those two minor issues I'm pretty happy with how it looks. Note that a little bit of warping at the tip is inevitable due to the hardening process.
